Compressor fitting instructions

The full procedure we require for warranty: flushing, oil balancing, drier replacement, vacuum and the hand-turn before start-up.

Most compressors returned as faulty have failed a second time for the same reason the first one did. Debris from the original failure is still in the system, or the oil charge is wrong. Follow this sequence and the replacement will last.

1. Establish why the original failed

A seized compressor sheds metal through the whole high side. If the old unit was noisy, locked, or the clutch has burned, treat the system as contaminated and replace the condenser as well as the drier: a parallel flow condenser cannot be flushed clean.

2. Flush the system

Flush hoses and evaporator with an approved solvent and blow through with dry nitrogen until nothing comes out. Never flush through the compressor, expansion device or drier.

3. Balance the oil charge

Drain and measure the oil from the old compressor. New units ship with a full system charge, so pour out the difference and return only the volume that matches the vehicle specification. Use the grade printed on the compressor label — mixing PAG 46 and PAG 100 changes viscosity, and POE is required for hybrid compressors with an electrically driven motor.

4. Fit new sealing parts

  • New receiver drier or accumulator, opened only at the moment of fitting.
  • New expansion valve or orifice tube.
  • New HNBR O-rings, lightly lubricated with the same oil grade.
  • Torque fittings to specification; over-tightening distorts the sealing face.

5. Universal compressors: get the bracket right

On a universal installation the bracket does as much work as the compressor. Check that the pulley lines up with the crankshaft pulley within one millimetre, that the belt wrap is enough for the load, and that the mounting feet sit flat on the block. A misaligned pulley destroys the front bearing within a season, and no warranty covers it.

6. Vacuum and leak test

Pull a vacuum to at least 500 microns and hold for 45 minutes. A rising vacuum means moisture or a leak. Charge only by weight, never by sight glass or gauge pressure alone.

7. Turn it by hand

Before starting the engine, rotate the compressor clutch plate ten full turns by hand. This distributes oil and clears any liquid from the cylinders. Then start the vehicle with the A/C off, let it idle for a minute, and only then engage the system at low blower speed.
